Downhole seal stacks are multi-layered assemblies of elastomeric or metallic seals, often with anti-extrusion rings, spacers, and backups, used in oil and gas well tools like packers, plugs, valves, and hangers. They provide redundant, bidirectional sealing in the annulus or tubing, isolating zones while enduring HPHT (up to 20,000 psi, 350°F+), corrosives (H2S, CO2), and mechanical loads in completions and interventions.
Why Critical? Single seals risk failure from extrusion, RGD, or degradation, leading to leaks, crossflow, or blowouts. Stacks offer multiple barriers, enhancing reliability and well integrity, especially in deepwater/HPHT reservoirs where downtime costs millions.
Design Features: Typically 2-6 elements in V-stack or chevron configurations, with varying durometers (70-95 Shore A) for progressive deformation. Opposing pairs handle differential pressures; metal springs/PEEK backups prevent extrusion. Custom for dynamic (piston) or static use.
Testing & Standards: Qualified per API 11D1/ISO 14310 (V0-V6 ratings), NORSOK M-710 for RGD (10+ cycles at 150-300 bar/100-200°C, damage ≤3), sour aging, extrusion (gap tests), and thermal cycling. Lab simulations mimic downhole hazards for pre-qualification.Applications & Benefits: In production packers for zonal isolation, bridge plugs for abandonment, liner hangers for suspension.
